Is 3D Printing Cheaper Than Injection Moulding for Small Runs?

Short answer: yes, almost always, below a certain volume

The comparison comes down to one thing: tooling cost. Injection moulding needs a physical mould before a single part exists — typically £5,000–£30,000 depending on part complexity and size — and that cost is fixed whether you need 10 parts or 10,000. SLA has effectively zero tooling cost; the "tool" is a CAD file. Below a certain volume, that difference dominates the comparison entirely.

Where the breakeven actually sits

There's no single number, because it depends on part size, complexity, and the mould cost it would require — but for many small, moderately complex parts, the breakeven point where injection moulding's lower marginal cost overtakes SLA's zero tooling cost tends to land somewhere in the low thousands of units. Below that, the amortised tooling cost per part is still working against injection moulding. Above it, injection moulding's much lower per-part material and cycle cost starts to win out.

What changes the answer

A few things shift the breakeven point in either direction:

  • Part complexity — highly complex geometry increases mould cost (and mould risk) disproportionately, pushing the breakeven volume higher in 3D printing's favour.

  • Design maturity — if the design is still likely to change, cutting a mould early is a sunk-cost risk that 3D printing avoids entirely; iterating on a CAD file costs nothing extra.

  • Part size — very large parts can make SLA's per-part material cost add up faster, narrowing the volume range where it's the clear winner.

The practical takeaway

For genuinely small runs — one-off parts, pilot batches, or anything still likely to change — 3D printing is very rarely the more expensive option once tooling is factored in properly. The point at which that flips depends on your specific part, not a rule of thumb that applies universally.

If you're trying to work out where your own production volume actually sits relative to that breakeven, it's worth getting real numbers rather than guessing.
